Making a Window Sash Part 1

Building a window sash by hand can sound intimidating, but with some practice it can be an enjoyable experience. Early window sash were built by hand designed to be maintainable — if a component broke or rotted out it could be replaced — something that is not possible with most aluminum and vinyl windows you see on the market today.

A few weekends ago I taught a two day workshop I developed on building a window sash at the North Bennet Street School. This post and the next are a high level recap of the course with some photos from building the prototype in my workshop and what we did in the classroom

Stock selection is important. My wood of choice is Eastern White Pine, preferably quarter-sawn heart pine which is easy to work, weathers well and historically appropriate in my area — the greater Boston area.

A profile can be run by hand using sash planes or using a router table. For larger runs a custom molding knife can make fast work of this often tedious task using a machine like the ‘Williams and Hussey’ molder. (Shown above and below)

We make a few passes to get near the finished size wanted and then a final cleanup pass at the end to leave the piece with a nice finish.

Rails, stiles and muntin stock are run using the same setup on the machine — this way all the profiles are consistent.

Next up is the use of a story stick — this traditional device is effectively a set of plans laid out on a piece of stock that matches the rest of your milled stock. Key locations like mortises are transferred to the work piece by using a marking knife and a combination square. The knife allows for accurate and consistent transfer of measurements to the work-piece.

Shown below are mortises cut either with a hollow chisel mortiser or by hand with a mortising chisel. Also note that the work pieces are deliberately left long. These ‘horns’ allow for more relish to support mortise walls from blowing out and also allow the sash to sit in the shop and not ding or damage the piece as it is worked on and eventually glazed.

Once the mortises are cleaned up its on to cutting the tenons. Once the piece is laid out I start by cross-cutting the shoulders. (See below). I then use a chisel to pop off the waste or for larger tenons will make a second saw cut (This time ripping down to the shoulder cut) and clean it up with a chisel.

With the shoulders in place I can dry fit them (using the square shoulders that are on the exterior side of the sash) to make sure I have a tight fit as seen below.  Note that I am not fitting the tenon yet, just the shoulder to start.

Next up was the coping. I make use of a saddle block with a 45 degree ramp and some in-cannel chisels to cope the muntin stock as shown below.  With the cope in place I can now test the fit of each of the tenons into its mortise.

This creates a nice tight joint that allows the pieces to mate together in a pleasing manner that allows to profile to make that 90 degree transition from the horizontal to the vertical.

I use a similar process for fitting the horizontal muntins — starting first with the center joint as this can be fussy at times. I want each horizontal muntin to meet cleanly in the center and have both tenons fill as much of the mortise as possible. I leave the stock long so if something goes wrong with the joint I can cut off that inch or so and try again without wasting a whole piece of stock. With the center joint in place I’ll cut the other shoulder and fit it as we did with the vertical muntin and then cope the joint and test those tenons.

With all the primary joinery completed its time to dry fit it all together and check for square. All the joints should fit together well and the shoulders and copes should be nice and tight.

If your joints close up with some mild pressure don’t worry too much as the draw bored pins will help pull the joints together and keep them closed. With each stage in this process the sash becomes more and more rigid.

Upcoming Classes

Things have been busy at home and in the shop. I’m in the process of building a 24’x30′ timber framed garage/barn. Lots of good content coming from that build, and I promise a lot of it will *eventually* make it to the blog, but the pressure is on to get as much of it up and built before baby #2 arrives at the end of March and our lives change even more at home. We have a 17 month old son that keeps us very busy as it is. On my Facebook page I often post some more real time photos of what I’ve been up to.

Last weekend I taught a workshop at the North Bennet Street School on building a Window Sash that sold out and was a lot of fun. (Recap of that class to follow in the next post)

I believe there are still a couple of spots open in my up coming 1 day workshop on February 27th at the North Bennet Street School in Boston on making traditional molding by hand and making a picture frame from that molding. If you are interested, please make sure you sign up soon.

Molding to Picture Frame Workshop @ The North Bennet Street School

This workshop will focus on creating moldings using traditional hand planes. Each student will have the opportunity to setup and use some hollows and rounds, beading planes, rabbet planes and molders on a sticking board to make a short run of molding that will be mitered to form a small picture frame. Cutting/fitting glass will also be covered.

Beginners are welcome.

Introduction to Shutters @ The North Bennet Street School

Instructor: Bill Rainford $425 Learn about traditional wooden shutters in this two-day workshop. Using traditional joinery, students build a sample shutter and learn the skills to layout and build shutters for your house. Discussion includes interior and exterior uses, fielded panels and louvered styles Students should be able to plane and square up a board by hand and have some experience laying out and cutting traditional mortise and tenon joinery by hand. Some experience with tuned hand tools and power tools is required.

Learn the basics of building a traditional window sash. The sash you make can be used as a small window or a wall hanging. Skills learned include: milling muntin stock, layout from a story stick, mortise and tenon work, coping a profile, draw boring, making pins, cutting glass and the basics of glazing. If time allows, we discuss other styles and tips on fitting a sash to a frame. Prerequisites: Fundamentals of fine woodworking and Fundamentals of machine woodworking or equivalent experience.

Quality is Contagious: John Economaki and Bridge City Tool Works

One of the lessons I learned while I was a student at the North Bennet Street School was an appreciation for quality hand tools and the superior work they can help produce. A hand tool that works well and feels good in the hand can be a joy to use — and all the better if that fine tool is also easy on the eyes.

Many hand tools on the market today mimic or improve upon the designs of earlier tools. I love my Lie-Nielsen planes and chisels which take advantage of newer materials and manufacturing techniques and produce traditional tools that look great and work even better. A few makers have been a bit bolder with their designs and use of manufacturing technology — some of the new Veritas planes like the side rabbet or custom planes, Knew concepts coping saw and Woodpecker’s line of one time tools among others.

When I think about tools that are pushing the envelope in terms of design, use, manufacturing quality, and aesthetic appeal, John Economaki’s work is at the top of my list. If you are not familiar with John or his work, he founded Bridge City Tool Works in 1983 and like a fine micro-brewer has been making small batch runs of incredible tools ever since. Given the small production runs  these ultra premium tools have been a the higher end of the market and are popular with woodworkers and collectors. I’d love to buy every tool he makes if I had the budget to buy them all, but even one or two in your tool chest will be a delight to look at and use on a regular basis.

Quality is Contagious: John Economaki and Bridge City Tool Works

If you live in the Pacific Northwest you can see some of John’s toolmaking prowess and furniture making skill at the “Quality is Contagious: John Economaki and Bridge City Tool Works” exhibit which is currently at the Bellevue Arts Museum in Bellevue Washington. The exhibit will run through February 1, 2015. (The exhibit was curated by Nicole Nathan in collaboration with Economaki and formerly seen at the Museum of Contemporary Craft in Portland, Oregon) and is a celebration of John’s work and dedication to quality.

If you are like me and live in the Northeast, do not despair — this exhibition will also be making its way to Boston in the new year. I am happy to report that the North Bennet Street School in Boston will be hosting this exhibition the late spring of 2015.

You can learn more about the exhibit at NBSS and tool here along with a personal appeal from NBSS President Miguel Gómez-Ibáñez here. Admission to the exhibit will be free and it will surely be a inspirational experience for both craftsmen and patrons of the arts.

Now here is the part where NBSS needs your help. Exhibitions are costly and, as a non-profit, the school has to raise $20,000 in funds to cover the installation, travel expenses and insurance. To help underwrite the costs, John Economaki designed a limited edition TS-1 Try Square (see photo above and below). The tool is 6.5” long, just under 4” in height and features a stainless steel blade with an 8:1 internal cutout for laying out dovetails. The innovative handle design interjects a fun combination of colors giving it a unique voice in the tool world. Individuals who contribute $250 or more, receive the NBSS square. For contributions of more than $400, supporters receive both the tool and a copy of the exhibit book.

House Detectives in Training

Each summer I teach a semester long class in ‘Traditional Building’ at the Boston Architectural College in association with the North Bennet Street School as part of the BAC’s Historic Preservation Master’s Degree Program. It’s a low residency program wherein most of the semester is taught online via a series of video lectures and assignments through an online class portal called Moodle, but for an 8 day week the students all fly into Boston for a hands on Intensive session. I have the students from 8:30am-5pm, they get a break for dinner and they have another class in the evenings — it’s an incredibly busy week for all involved but a great way for working professionals to earn a solid degree. This year was no exception.

As part of a class in ‘Traditional Building’ I’m teaching these budding Historic Preservationists the basics of how to ‘read a house’. What does that really mean? It means they are getting an overview of the major building systems used in traditional buildings, how style elements evolved over time and how to look critically at these buildings and learn to read the tool marks and materials to help investigate and document the state of the structure. Effectively it is a crash course in becoming a ‘House Detective’. Certainly a semester is not enough to learn all the ins and outs of a traditional building, but the course helps students get a taste of this wide ranging field and exposes them to some of the tools, trades, experts and other resources that will help them in their careers.

We spent a day touring some major architectural landmarks in downtown Boston — from the Paul Revere House, to the Pierce Hichborn House, to the Otis House, to the Gibson House, to the Boston Public Library and to Trinity Church.

We also spent a day in the classroom workshop learning the basics of traditional woodworking. From planing to squaring up a board to building a small tool tote the students got a taste of what traditional bench work is like.

Many students had never used a hand plane or driven a cut nail before so it was a lot of fun showing them the ropes.

Another day during the week we spent with Sara Chase who is a well known Historic Paint Expert.

Sara talked about the manufacture of early paints and led the class in mixing their own paints using mullers, oil and pigments.

Students then took some of the paint they made and applied it to the tool boxes they made the day before in the woodworking lessons.

We took a field trip to the Fairbanks House in Dedham MA which is the oldest standing Timber Frame in North America.

During the week we also took a trip to the Saugus Ironworks National Park to tour the facility. It was a very rainy day but with umbrellas in hand we toured the facility and museum, saw the Ironworks in action and participated in a hands on lecture by Robert Adam (founder of the NBSS Preservation Carpentry Program and nationally known preservationist) where he show the evolution of home hardware over time — from wrought and cut nails, suffolk and norfolk latches, patent hinges and all manner of lock-sets. (With all the rain I have very few pictures from that day)

After the paint lecture we went over to the MFA to tour the Americas Wing. With a baby on the way and good chance I could be called away to the hospital at any time I am thankful to have had Bob Miller as my TA this year. Bob is a graduate of the NBSS Cabinet and Furniture Making Program, an historian, professional tour guide and the perfect fit to help keep the course moving through all the venues we had to cover this year.

This year we also had Richard Irons a well known Preservation Mason come by to talk about masonry. The day was a mixture of time spent in the classroom and outdoors mixing mortar, setting some bricks, cutting blocks, re-pointing etc.

Richard brought with him a nice sampling of some of the many historic bricks in his collection. It’s always interesting to see just how much the look, style and finish varied over time and location.

The students had the opportunity to re-point some mortar joints, lay up some bricks, cut blocks and get a taste for some traditional masonry work.

The last big day of the intensive week was spent timber framing with Brian Vogt who is a fellow graduate of the NBSS Preservation Carpentry Program and is the Carpentry instructor at the school.

After an overview of the tools, techniques and joints used in timber framing it was time to go stand up a frame…

Also unusual about this event was the fact that we stood up the frame in ‘connector’ at the school which is  a new addition that connects two older buildings that make up the main NBSS campus.

It takes a lot of teamwork and heavy lifting to have a safe frame raising and the class did a great job that day.

With the frame standing it was time to get some quick group pictures and then start the process of disassembling it.

I’m exhausted just looking back on all we did that week, but I’m glad we got through it and I am confident that this group will be another great set of ‘House Detectives’ that will be out in the field solving some of the mysteries contained in our historic homes and museums.

Building a Timeless House

Every house has a story to tell. Some homes have stories full of history, drama, beauty and mystery. Other homes tell a story of defiance, decadence or even austerity. Each of these homes is a unique reflection of the folks who built them, the times they lived and worked, how they were used and how they changed over time. When you picture a house with some of these memorable characteristics, what do you think of? Do you think of a massive modern McMansion which is often a huge cube with garish gables and conflicting architectural details tacked on? Or do you think of a well proportioned period home that has stood the test of time? Do you picture a New England connected farmstead with its collection of telescoping additions, ells and outbuildings? Or maybe a humble postwar cape?

Anyone who knows me from my writing, teaching or in person has likely heard me go on at length on many of the shortcomings of modern building with respect to to design, materials, size, quality and sustainability. More and more often I keep seeing new homes being thrown up by General Contractors who think they are also designers — they take a stock set of plans, tack on a few dozen more punch list items and ‘upgrades’ that result in a terrible composition and flow and then go on charge an arm and a leg for them. The fact that anyone buys these monstrosities is as sad a reflection on the consumer as it is on that builder.  As of late I’ve driven by a few such properties that pained me enough that I took to posting them on my personal Facebook page and critiquing them with like minded friends — often with entertaining and enlightening results. I’m usually trying to espouse several tenets of my own views on traditional building and can often be heard saying “If you don’t buy a poorly designed and executed home, they won’t build them“, “Invest in quality not quantity” and similar things that seem straightforward enough in isolation but are often missed when folks actually go out to buy or build a home.  I’m concerned that this sort of message is not reaching enough of the home buying and building public.

Thankfully I am not alone in having this view. I recently read a copy of Brent Hull’s newest book titled “Building a Timeless House in an Instant Age”.  In this book Brent does a great job of articulating the need for consumers to understand the current state of home-building — from track houses, to higher end spec houses and grand mansions and why most houses being built today have lost a lot of what made those earlier houses so memorable and comfortable to live in. This is not a book for the tradesman to learn how to physically build such a house, but it is a thought provoking primer for homeowners and builders to engage in a more meaningful discussion and help get them on the path to building a house that will meet the owner’s needs now and well into the future.

He starts with an explanation of how many of the elements we often take for granted — and that are in plain sight — have a strong influence on how we interpret and live in a home. As a preservationist we often play the role of a house detective trying to suss out the story of how this home came to be, how it was situated on the original plot, how it changed over time and how it may have looked at a given time. In order to do this we need to understand how our forefathers built these homes — the tools and techniques as well as the layout and design. Brent goes on to talk about how the Classical Orders of Ancient Greece and Rome were based on the human scale and ideals and how they have had a profound impact on the later design of public and private edifices as well as how we as a society want to project our values and beliefs.

When building a ‘Timeless House’ we often have to address the question of how to judiciously make use of modern technology. In the general haste to always use the latest and greatest, or sometimes cheapest new building method or materials to meet a budget or a timeline the house design and/or execution can suffer. As Brent writes “A timeless house does not rely solely on new technology. It is crafted with a combination of products and skill in such a way that it is built to last. Most of these skills are grounded in historic method.” An investment in better design, materials and craftsmanship will yield a better livable, longer lasting and I would argue better selling home if we can educate the public on what to look for and what level of standards to expect. This is similar to the ‘Not So Big House’ philosophy advocated by Sarah Susanka (Sarah’s books are another great resource for homeowners looking to build a comfortable home).

Most residential construction today is lacking in architectural design with Architects spending their efforts on the more lucrative commercial market leaving the General Contractors and similar folks to try and fill the void. The Architects working in the residential space are note often well trained in classical orders which further compounds the issue.

If you’ve ever visited a home designed by Frank Lloyd Wright you’ll see many of these ideals manifest themselves. I enjoy visiting many of Wright’s Usonian homes which were generally of a modest size but made use of modern and traditional materials, had a strong sense of unifying design, were executed under the supervision of someone who understood the owner’s plans/needs/desires/budget and have stood the test of time. Many of these homes exhibit timeless qualities that are often hard to articulate until you start breaking down the building into many of the aspects Brent covers in his book.

How did we lose our way? Since the end of WWII many things have changed in our built environment. There was a pent up demand from the leaner war years, many returning G.I.s looking to start a family, a rapid mechanization resulting from the ever advancing technologies and cheaper transportation means that were being developed and rolled out like that of an assembly line, and a culture that became increasingly materialistic and consumer driven. This perfect storm of circumstances really drove the craftsman from the scene. I grew up on Long Island, NY — about 15 minutes from Levittown which was one of the most iconic instances of production building. These cookie-cutter homes helped a lot of folks get out of the dirty overcrowded city can hopefully lead a better life, but it also lead to sub-urban sprawl and many of its maladies. When folks outgrew their starter cape they simply moved to the next development a few miles further out on the island and repeated the process with another builder. Trading up was encouraged everywhere — do you remember the GM ‘ladder of success‘? — if you were doing well you could trade up from your Chevy to a Buick or a Cadillac. Over time as this model of building became more and more common the average house became a poor approximation of what earlier generations produced. These modern homes were assembled rather than crafted, built from commodity materials that were designed to be replaced as a unit when they failed — rather than being fixed — and leaving many of the homes a rather boring set of boxes with simple trim that was often dictated by price and supplier availability rather than for aesthetic value or historic precedent.

So how do we avoid all this doom and gloom? The solution is education. The book calls out many very good resources for how consumers can educate themselves on what sorts of designs, styles and products they want to include in their homes. He also defines strategies that will help you focus in on what you are looking for, how to articulate it and how to evaluate the folks you decide to include on your team that will help make it all come together.

I’m glad to see that this book was written and I encourage anyone who desires a Timeless House to check out the book and then get out there and start exploring — drive around older neighborhoods and note the things you like. Travel to other locales. Talk to folks you see doing good craftsmen oriented work. Follow blogs that are interesting to you, note pictures you like on Pinterest, Houzz and similar sites. Talk with local preservation groups. All these data points will help you refine what you are looking for and get you on the path to something better.

Go out and tell a story with your home.

Jordan’s Toolbox

Some woodworking projects are for fun, some are skill builders, some are to keep the lights on and some are for necessity. As they say “necessity is the mother of invention.” When taking a woodworking workshop at the North Bennet Street School one of the challenges is often lugging all your tools to class. The school is set in the North End of Boston and most folks take public transportation to get to the school as parking in that area is expensive and in short supply. I’ve seen folks use bags, backpacks, plastic toolboxes, 5 gallon buckets, rolling carts, suitcases, you name it. I can still remember lugging big toolboxes on the subway when I was student.

This past weekend one of my students, Jordan Ruiz, showed up to my Introduction To Shutters Workshop with the toolbox you see below:

He designed it off the top of his head and made it mostly from a single pine board.

What I like about his utilitarian design is how he translated a lot of the traditional hardware needs into wooden or other natural equivalents. Note the oak hasp which is articulated and secured with wooden pins. A hemp rope drawer pull. Dowels to secure the moving wooden tote handle, sliding top secured by a captured dowel etc.

I also like how Jordan used some packing foam to ‘French Fit’ all of the tools into his toolbox.

If he’s willing to do all that work to prepare for a workshop I can only imagine the dedication and creativity he’ll have at the job site. I think Jordan has a bright future ahead of him in the woodworking field. (He also made a very nice shutter as seen in the previous post)

A Good Shutter Can Be Hard To Find

You don’t often see a good working pair of shutters on a newly constructed home. Most times you see a pre-fab set of vinyl shutters screwed on to the side of a house or no shutters at all. The vinyl shutters usually have no hardware and often are not properly sized for the windows they are adjacent to. I want to reverse that trend and make sure at least a few folks know how to make a traditional wooden shutter.

I designed and taught an Introduction to Shutters Workshop at the North Bennet Street School this past weekend which was a lot of fun. Beyond my usual hand drawn plans I also modeled this project in SketchUp. (You can read more about that effort here).

In the class students learned how to make a shutter using traditional hand tools and via power equipment. They were able to weigh the pros and cons of each against their skill sets and use what was most appropriate to their project. (Some folks will be repairing a few shutters, others will be making enough for an entire home)

After building the frames, cutting all the mortises and tenons, and fielding the panels, everyone learned about traditional draw-boring. By making and using tapered octagonal pins and driving them through the offset hole drilled into the tenon, the joint is drawn together. This joint uses no glue, is quite strong and can be serviced in the future if a rotten piece needs to be replaced.

We also discussed many design options, regional variations and examined several examples we had on hand. It was a busy two days, but I’m hopeful that we’ll see some proper new shutters start popping up in the area.

A Few Good Carpenters

A good carpenter can be hard to find. Many of us like to think that in earlier times there were was an abundance of exceptional carpenters, but this sort of lament is not a new phenomenon. Check out the interesting except below from the 1850s:

“The Author’s Experience.

These facts and reflections have been impressing themselves upon the mind of the Author of this work for twenty years past, while he has been serving the Public as a practical carpenter. During much of this time it has been his fortune to have large jobs on hand, employing many journeymen mechanics, who claimed to understand their trade, and demanded full wages. But it has been one of the most serious and oppressive of his cares, that these journeymen knew so little of their business.

They had, by habit, acquired the use of tools, and could perform a job of work after it had been laid out for them; but not more than one man in ten could himself lay out a frame readily and correctly.

Why Apprentices do not Learn

Now, it is not commonly because apprentices are unwilling to learn, or incapable of learning, that this is so, but it is because they have not the adequate instruction to enable them to become master-workmen.”

— William E. Bell ‘Carpentry Made Easy: The Science and Art of Framing’ (1858)

I think Bell’s comments ring as true today as they did when he wrote the above in 1858. I won’t focus on the lazy workmen uninterested in learning, but I will focus on those who want to keep learning new skills. As with many of life’s pursuits, you’ll get out of it what you put into it, and there is much to be learned if you know where to look.

Finding a good carpenter

Most of the best carpenters and woodworkers I know get the majority of their work via word of mouth and are booking months out at a time and  thus don’t have to invest much in marketing. If you’re looking to find one of the ‘few good carpenters’, ask around at a local woodworking school, shop, guild, club or friends and family for referrals and interview your next carpenter.

Learn about traditional wooden shutters in this two-day workshop. Using traditional joinery, students build a sample shutter and learn the skills needed to layout and build shutters for custom projects. Discussion includes interior and exterior uses, fielded panels and louvered styles. Students should be able to plane and square up a board by hand and have some experience laying out and cutting traditional mortise-and-tenon joinery by hand. Some experience with tuned hand tools and power tools is required.

NBSS Drywall Workshop October 2013

Teaching a weekend workshop is often like a two day stage performance. I’m up at dawn to prep, drive down, unload, on my feet non-stop for the class, then cleanup, head home, quick dinner, then out like a light, and lather rinse repeat. For most people that sounds like torture, but for me it’s fun.

I love to share my passion for woodworking with others and teaching helps to feed the tool and and supply kitty for my various projects .

Last weekend I taught a two day workshop on drywall, mud work and textures. I designed the class last January and this was the second time we ran it. I’m happy to say that it sold out both times and we covered a lot of ground given we only had 2 days to work.

Each student had the opportunity to learn all the basics needed to tackle a new drywall installation or repair project.

The course covered a wide range of topics including:

My last workshop back in May was going to be the last workshop the NBSS Arlington Location which is a 10,000 square foot workshop which was my home when I was a student at NBSS. (It used to be the workshop and classrooms for Preservation Carpentry and Carpentry departments at the school). The school has now relocated all the programs back under a single roof on North Street in the North End of Boston a couple of blocks from where the school spent its first 134 years. This workshop requires a lot of space, ceiling height and access to a large dumpster and with all the hustle and bustle of the school setting up at the new location it made sense to run this workshop in the old and largely empty space left in Arlington. The class went great, but the the one sad part for me was at the end of the second day when I had to say goodbye to the Arlington space for the second time. But like all good-byes, it is also a new beginning…
